05회로의 검출 여유와 오차

디지털 입력의 검출 여유

디지털 입력은 접점이 물리적으로 닫혔다는 사실만으로 정상 신호를 보장하지 않습니다. 접점과 배선의 저항 때문에 입력 전압이 올라가면 제어기가 닫힘을 인식하지 못하거나 불확정 영역에 머물 수 있습니다. 따라서 접점저항의 허용값은 풀업 저항, 전원 편차, 입력 누설전류와 데이터시트의 입력 문턱을 함께 계산해 정합니다.

풀업 회로로 보는 저항과 입력 전압

설명용으로 3.3V 전원과 10kΩ 풀업 저항을 사용하고, 접점이 입력을 접지에 연결한다고 가정합니다. 누설전류·배선저항·저항 공차는 일단 무시합니다. 이때 입력 전압은 전원전압에 접점저항을 곱한 뒤, 풀업저항과 접점저항의 합으로 나눈 값입니다. 아래 수치는 특정 제품의 측정 결과가 아닌 분압 계산 예입니다.

0.8V는 이 예제에서 정한 값이며 모든 마이크로컨트롤러나 PLC의 기준이 아닙니다. 실제 설계에서는 최악 조건의 전원과 저항 공차, 온도별 누설전류, 접지 전위차를 반영합니다. 순간 저항 상승이 어느 정도 지속돼야 입력으로 인식되는지도 샘플링 주기와 입력 필터를 포함해 확인합니다.

풀업 저항을 줄이면 같은 접점저항에서 입력 전압을 낮출 수 있지만 소비전류와 접점에 가해지는 전기적 조건도 바뀝니다. 슈미트 입력의 히스테리시스와 디바운싱은 잡음·바운스 대응 수단입니다. 지속적인 고저항이나 접촉 단절을 고치는 기능은 아니므로, 회로 보완과 접점 개선의 효과를 따로 검증합니다.

아날로그 신호와 열기전력

아날로그 회로에서는 같은 접점저항도 신호를 전달하는 방식에 따라 다른 오차를 만듭니다. 정해진 전류가 접점을 통과한다면 전압 오차는 전류와 저항의 곱으로 계산할 수 있습니다. 반면 고입력 임피던스의 전압 측정에서는 센서의 정격전류가 아니라 실제 접점을 흐르는 입력 바이어스·누설전류와 회로 구성을 살펴야 합니다.

예를 들어 100µA가 흐르는 경로의 접점저항이 일시적으로 100Ω이 되면 10mV의 전압강하가 생깁니다. 이는 원리를 보여주는 가정이며 실제 제품의 불량 기준이 아닙니다. 저항이 일정하지 않으면 단순한 영점 보정으로 해결되지 않으며, 신호 변화와 접점 변동을 구별할 시간 기록이 필요합니다.

계측 리드의 이종금속 접합과 온도차가 만드는 열기전력은 미소전압 신호에 더해집니다. 설명용으로 10mΩ에 10mA를 흘리면 저항 신호는 100µV입니다. 일정한 5µV 오프셋이 있으면 정전류 판독은 105µV, 역전류 판독은 −95µV가 됩니다. 두 전압의 차를 전류차 20mA로 나누면 10mΩ를 얻습니다.

저수준 접촉저항인 LLCR은 표면막과 미세 접촉부를 시험 전류로 변화시키지 않도록 자극을 제한해 측정합니다. 두 선으로 전류와 전압을 함께 측정하면 리드·연결부의 저항이 섞입니다. 4선식은 전류를 보내는 force 두 선과 전압을 읽는 sense 두 선을 나눠 이 영향을 줄입니다.

환경·기계·전기 조건의 시험 순서

환경 강도를 높이면 항상 더 좋은 시험이 되는 것은 아닙니다. 실제와 다른 반응이나 재료 손상을 유발하면 사용 수명으로 환산하기 어렵습니다. 마모 후 대기 노출처럼 연속 시험이 필요한 경우와 각 원인을 분리하는 시험군을 나눌 경우를 구분하고, 조건과 순서를 승인된 계획으로 고정합니다.

합격기준에는 초기 절대저항, 시험 후 저항 또는 변화량, 기능상 허용되는 순간단절을 명시합니다. 모든 시료가 정상이어도 시험하지 않은 환경과 기간까지 무고장을 보증하지는 않습니다. 시험 시료 수·로트·총 동작·관측 시간과 검출 한계를 함께 보고해야 결과의 범위를 판단할 수 있습니다.

표면 문제는 재료·도금만으로 해결되지 않을 수 있습니다. 세척 잔류물, 포장재와 공정 분위기, 조립 중 접촉부 취급을 함께 확인합니다. 마모가 원인이면 접촉력이나 와이핑을 늘리는 조치가 오히려 수명을 줄일 수 있으므로, 이동 경로·표면 조합과 마찰을 함께 바꿔 비교합니다.

기계적 문제는 완성 조립 상태에서 평가합니다. 접점 리벳의 체결 변형, 가동편의 평행도, 스프링의 유효 길이와 정지 위치가 달라지면 같은 접점 재료라도 힘과 접촉 위치가 바뀝니다. 코일 구동전압이나 액추에이터 변위가 부족한 상태를 접점 표면의 불량으로 분류하지 않도록 구동 신호도 동시에 확인합니다.

리벳 성형·접합·표면 품질 관리

리벳형 전기접점의 품질은 기능면, 몸체의 형상, 접촉 재료의 결합부와 장착부를 나누어 관리해야 합니다. 리벳을 접촉암에 고정하는 기계적 체결과 클라드 재료층의 금속학적 결합은 서로 다른 계면입니다. 어느 위치에서 저항이나 강도 문제가 발생했는지 구분할 수 있도록 도면과 검사 기준을 연결합니다.

01Signal failures and load definitions

Signal failures in low-current electrical contacts

Low-current electrical contacts connect small signals between sensors and control circuits. A pressed switch or an audible relay operation does not establish that a stable conducting path exists between the contacts. Diagnosis begins by separating mechanical operation from electrical continuity.

Circuit-specific errors and allowable limits

At low loads, surface films and contamination can obstruct signals even when thermal damage to the contacts is limited. A high current rating describes the ability to handle a large load. That rating alone does not establish continuity at low voltage and current. The contact material and structure must match the actual electrical load.

The consequences of a contact fault depend on the circuit. A digital input can change state when its voltage crosses a decision threshold or the connection is briefly interrupted. In a low-level analog circuit, changes in signal-path resistance and noise can disturb the reading. Instead of accepting every contact against one resistance value, first define the operating margin and allowable interruption time of the particular input.

Reliability assessment does not end with the initial resistance of a new contact. It must consider signal continuity on the first operation after storage, after repeated switching, and after temperature changes and vibration. Selection of contact rivets or switching devices should be based on this service history.

Low loads, dry circuits and voltage-free contacts

A low load cannot be defined by small current alone. Open-contact voltage, closed-contact current, the peak at closure and switching frequency all matter. Even a circuit with low steady-state current can impose different electrical stress while its capacitance charges.

Conditions behind similar terminology

In contact reliability, a dry circuit denotes low-energy conditions that do not materially change the contact through heat or discharge. A voltage-free contact, by contrast, describes an output that does not supply its own voltage to the external circuit. Its externally connected source and load can still apply voltage and current.

Dry switching can mean opening and closing contacts without load current flowing. A low-level contact-resistance test limits the test voltage and current to avoid altering the interface. Despite the similar names, application conditions and measurement conditions must be specified separately.

A manufacturer’s minimum applicable load is generally a selection reference established under particular conditions. It should not be treated as a guaranteed lower limit in every environment or transferred directly between products. Low-current electrical contacts require evaluation of switching frequency, atmosphere, inactive periods and the resistance changes the circuit can tolerate.

02Contact resistance and surface condition

Real contact spots and surface-film resistance

Even when a contact head appears broad, current does not flow through its entire visible area. Microscopic roughness causes the two metal surfaces to touch initially at selected asperities. The size and distribution of these real contact spots determine the current paths.

Current constriction and surface-film effects

Constriction resistance develops as current converges into small contact spots and spreads out again. Oxides, sulfides or organic contamination add the influence of a surface film. Consequently, high bulk conductivity does not maintain low contact resistance when the interface through which current must pass is unstable.

Increasing contact force can change the real contact area and the disruption of surface films. At the same force, however, surface curvature, material hardness, coating layers and supporting structure produce different stress distributions. Excessive force also increases insertion or actuation demands and surface wear, so force and displacement must be designed together in the assembled state.

In the measurement relation R=ΔV/I, ΔV is the voltage drop between the specified sensing points. It is not the supply voltage or the voltage across an open contact. Resistance measured between terminals may include the rivet, spring and joints, so the measurement boundary must first be defined.

Contamination, corrosion and fretting

Contamination affecting low-current electrical contacts is not limited to visible dust. Thin films can restrict conducting paths, while particles can hold contacts apart or change where they touch. Control must cover contamination introduced during storage, assembly and service as well as the condition immediately after cleaning.

Chemical reactions and small relative motion

Silver-based surfaces require attention to sulfide films in sulfur-containing atmospheres. Volatile constituents from nearby adhesives or sealants must also be considered. Deposition of siloxane gases and their conversion into insulating material at contacts have been reported; a plastic seal therefore does not establish protection against every gaseous influence.

Fretting is repeated small relative movement between contacting surfaces. On oxide-forming surfaces such as tin, repeated exposure, oxidation and wear change the interface. Differential thermal expansion between components can cause it as well as vibration. An intentional wipe during engagement must be distinguished from small slips accumulated over service.

A study of simulated tin-plated contacts observed resistance rising, falling and increasing again. This illustrates why one normal repeat measurement cannot exclude a fault. Recording the initial resistance and the environmental and operating history before moving or wiping a failed part helps preserve evidence of its cause.

03Materials, construction and surface layers

Choosing gold, silver, palladium-based materials and tin

Contact materials should be selected against the actual load and the environment their surfaces must withstand, rather than a conductivity ranking. The result depends on alloy composition, whether the material forms the bulk contact or a surface layer, and the mating contact. Material guidance for switching rivets and separable connectors must also be applied separately.

Combining alloy and surface finish

Gold-based surfaces are useful candidates for low-level conditions where stable metallic contact is difficult to establish. A thin gold flash, however, does not imply the same service life as a sufficiently thick gold layer or gold cladding. Silver-based contacts can offer high conductivity and useful switching properties, but sulfide formation and surface films require separate evaluation at low loads.

Palladium-based contacts cannot be treated as a single material. Silver-palladium, AgPd, differs from palladium-nickel systems, PdNi, and gold-covered composite surfaces are another distinct construction. Material-specific concerns, such as organic-gas-related polymer formation on AgPd, must be checked without assuming an identical failure mechanism for every palladium-based system.

Tin need not be considered categorically unsuitable for low-current service. The contact structure that penetrates its oxide film and the control of relative motion are important. Arbitrarily mating gold with tin can introduce tin transfer and oxide accumulation, so changing the finish on only one part requires evaluation of the complete contact pair.

Contact construction and surface-layer life

The head of a rivet contact is the functional surface that meets its counterpart; its shank and joint provide support and carry current. Simply enlarging the head diameter does not increase the real conducting area in direct proportion. Contact position, curvature, alignment and support compliance act together in the assembled device.

Contact construction and surface-layer durability

A solid contact has a functional body made from a continuous contact material. Clad or bimetal contacts bond a working material layer to a supporting material, while electroplated contacts form a metallic film on the substrate surface. These constructions differ in material usage, the layers exposed by wear and their interfaces, so the same gold-colored appearance does not establish an identical construction.

In gold-plated contacts, pores or wear-through can expose the underlying metal. A nickel underlayer can inhibit diffusion of base-metal constituents and provide mechanical support for the gold. Rather than specifying only the outer-layer thickness, define each layer’s composition, continuity and coverage together with the actual contact location.

Surface-layer life also depends on contact force, mating geometry and sliding distance. Wear-cycle results for particular coating thicknesses on one test specimen must not become a guaranteed life for another switch. Prototype evaluation should therefore combine repeated operation in the actual assembly with comparison of resistance changes and wear locations to assess the design margin.

04Contact mechanics and switching conditions

Contact force, wiping and mechanical stability

Contact force influences the formation and retention of real contact spots. Increasing force alone does not establish higher reliability. Contact geometry, spring deflection, actuation margin and wear interact. Evaluate the minimum force under tolerances and service history, as well as the force at initial closure.

Wiping is relative sliding between two working surfaces while they are in contact. It can help displace light surface films and particles, but it also produces friction and wear. Its effectiveness depends on contact curvature, force, material pairing and the motion path. A larger wiping distance is therefore not a universal design objective.

Initial and end-of-life contact conditions

Overtravel after the contacts first touch is related to the displacement margin that maintains contact. Insufficient margin can allow wear or assembly variation to reduce contact force rapidly. Excessive travel can increase spring stress and actuation demand. Verify force and displacement together throughout the approved operating range.

Twin or bifurcated contacts are used in components intended for low-level loads. Increasing the number of contact points does not automatically reduce failure probability by a calculable fixed ratio. Both points can encounter the same contamination, or force can concentrate on one point. Verify motion and electrical stability in the completed mechanism.

Minimum applicable load and actual switching conditions

A catalog minimum applicable load provides guidance for using that component at low load levels. Panasonic explicitly distinguishes this guidance from a guaranteed lower limit. Reliability depends on switching frequency, environment, acceptable contact resistance and the required performance level. A voltage–current pair alone does not establish suitability.

Maximum switching ratings, current carrying capability while closed, and minimum applicable load describe different conditions. A contact capable of carrying substantial current does not necessarily switch small signals reliably. Verified low-level performance also does not authorize inrush current or inductive loads beyond the component specification.

Switching transients and carrying conditions

Applying power after contact closure differs from directly switching an energized circuit. Even sensor and input circuits can experience transient loads from capacitor charging, stored wiring energy and protective circuits. Rating assessment should include voltage and current waveforms at opening and closing, alongside steady-state values.

Application testing should distinguish the first operation after prolonged idle time from the condition after repeated switching. Preserve an initial failure even if subsequent operations restore conduction. Before transferring a contact from power switching to precision signals, reassess suitability with the possibility that earlier service changed its working surface.

05Circuit detection margin and error

Detection margin in digital inputs

Physical contact closure alone does not guarantee a valid digital input. Resistance in the contact and wiring can raise the input voltage until the controller no longer recognizes closure or operates in an undefined region. The allowable contact resistance therefore depends on the pull-up resistance, supply variation, input leakage and the input thresholds specified in the device datasheet.

Contact resistance in a pull-up circuit

For illustration, assume a 3.3 V supply, a 10 kΩ pull-up resistor and a contact connecting the input to ground. Initially neglect leakage, wiring resistance and resistor tolerance. The input voltage equals the supply voltage multiplied by the contact resistance, divided by the sum of the pull-up and contact resistances. The following figures are divider calculations, not measurements from a product.

The 0.8 V threshold is an assumption for this example, not a universal microcontroller or PLC requirement. An actual design includes worst-case supply and resistor tolerances, temperature-dependent leakage and ground-potential differences. Sampling and input filtering also determine how long a resistance excursion must persist before the system recognizes it.

Reducing the pull-up resistance lowers the input voltage for a given contact resistance, but changes current consumption and the electrical conditions at the contact. Schmitt-input hysteresis and debouncing address noise and bounce. They do not repair persistent high resistance or loss of contact, so circuit changes and contact improvements require separate verification.

Analog signals and thermal EMF

The same contact resistance produces different errors in different analog circuits. If a defined current flows through the contact, its voltage drop is the product of current and resistance. Even with four wires, resistance in terminals and springs inside the sense nodes remains included. Comparing a riveted contact interface and testing a complete relay between its terminals therefore use different boundaries. Support the assembly so probes do not press the moving member and increase contact force, and avoid actuation or cable movement during the measurement.

Increasing environmental severity does not automatically improve a test. If it produces reactions or material damage unlike those in service, translating the result into service life becomes difficult. Distinguish sequential exposure, such as atmosphere after wear, from separate groups used to isolate causes, and fix conditions and sequence in an approved plan.

Material or plating changes alone may not solve a surface problem. Check cleaning residues, packaging materials, process atmosphere and handling of the contact area during assembly. If wear is responsible, increasing force or wipe can instead shorten life; compare controlled changes in travel path, mating surfaces and friction together.

Evaluate mechanical problems in the completed assembly. Deformation from setting a contact rivet, moving-member alignment, effective spring length and stop position can change force and contact location even with identical contact material.
